The file drives the printer, and the printer builds the image one impression at a time. What the short definition hides is why the missing plate matters so much.

A digital print is simply the physical item produced by that file-driven process. Two imaging families create it: inkjet engines fire microscopic droplets directly onto the material, while electrophotographic engines form the image on a charged drum with liquid or dry toner and transfer it to the substrate.

To see why this matters, look at what older methods require. Offset lithography, flexography, and gravure all reproduce an image through a physical carrier: a metal plate, a photopolymer plate, or an engraved cylinder. Someone has to make that carrier for every design and usually for every color in the design, before a single sellable copy comes off the press. The carrier is where the waiting and the upfront money go.

Digital printing removes that carrier entirely. Setup becomes loading a file rather than manufacturing tooling. Everything unusual about digital printing (the low minimums, the fast turnaround, the ability to print 200 different versions) follows from that one subtraction.

Digital printing sends the image directly from the file to the film, removing the physical plate that creates setup cost and delay.

Where You Actually Meet It: From T-Shirts to Pouches

The same term covers four different businesses, and it helps to separate them early. Commercial print shops use digital presses for business cards, brochures, and invitations. Textile printers use wide inkjet machines for fabric runs and printed apparel. Sign shops print rigid boards and banners. And packaging converters print film that becomes pouches, sachets, and rolls.

<polyline points="6 9 6 2 18 2 18 9"></polyline><rect x="6" y="14" width="12" height="8"></rect>Commercial print

Business cards, brochures, invitations

Textile & apparel

Wide inkjet machines for fabric runs and printed apparel

Sign & display

Rigid boards and banners

Flexible packaging

Film for pouches, sachets, and rolls

This article

For a consumer or a small seller, the first three cover most encounters. That custom sticker sheet, the wedding invite suite, and the twenty printed T-shirts for a local event are all digital print jobs. They get chosen because the quantities are small and the designs are personal.

Packaging is where the same capability turns into a supply-chain decision. The output here is not a single printed sheet but a laminated structure. Think of a stand-up pouch for coffee, a flat pouch for snacks, or a roll of printed film that a filling machine converts later. A brand might need five hundred pouches of one design and three hundred of another, all in one order.

Whatever the substrate, the common denominator stays the same. No plate gets made for any of these jobs. The rest of this article narrows to packaging. That is where the plate question stops being technical detail and starts deciding what a buyer can order, at what quantity, on what timeline.

How a Digital File Becomes a Finished Package

A packaging job starts with preflight, not with ink. The converter checks the dieline, dimensions, bleed, image resolution, barcode size, color mode, white-ink layers, and the number of SKU versions. Approved artwork is processed by the press software and sent directly to the digital press, which can change designs without stopping to replace plates or cylinders. Our digital printing packaging guide follows that workflow from artwork preparation through proofing and production.

Printing is only the image-making stage. The printed web still needs to be laminated to its barrier and sealant layers, cured, slit to width, and either converted into premade pouches or supplied as roll stock. Quality checks cover registration, color, barcode readability, laminate bond, seal strength, dimensions, and appearance. Digital removes print tooling and shortens setup, but it does not remove the material and converting controls that make the finished package protect the product. That distinction matters when comparing a print-only quotation with a complete pouch quotation.

How It Compares: The Plate Is the Divide

Every mainstream printing process sits on one axis: does the design need a manufactured image carrier before printing can start? Analog methods (offset, flexo, gravure, screen) all answer yes; they differ in what the carrier looks like and what it costs. Digital answers no. Each analog method below explains what it does well and where digital replaces it.

Offset Lithography

Offset prints from a flat metal plate: water and ink split across the plate surface, the image transfers to a rubber blanket, and the blanket kisses the paper. Plates are quick and cheap by analog standards, which is why offset dominates long-run commercial print like magazines and cartons. Digital takes the short and mid runs from offset, especially personalized or versioned work, because a plate made for 300 copies costs more per copy than the printing itself.

Flexography

Flexo uses flexible photopolymer plates with a raised image, printing fast-drying inks onto film, foil, labels, and pouch laminates. It is the workhorse of flexible packaging and the direct competitor to digital on pouch film. Flexo plates cost less than gravure cylinders and print very fast, so mid-to-long film runs stay firmly in flexo territory. Digital wins below a few thousand units per design and wins outright whenever a brand wants many designs in one production window.

Gravure

Gravure engraves the image into a chrome-plated cylinder, one cylinder per color, and delivers the lowest unit cost at very high volumes. The tooling is the barrier: every color and SKU adds another cylinder, and a first order must wait for engraving before printing begins. Digital cannot touch gravure’s unit cost on a million-piece run, and gravure cannot touch digital’s economics on a 500-piece run. The crossover sits between those numbers.

Screen Printing

Screen pushes ink through a mesh stencil and lays down ink layers far thicker than any other method. That makes it the only choice for heavy-deposit work: textured effects, glow and conductive inks, printing on irregular or rigid objects. Digital replaces screen on flat, thin-ink work in short runs; on thick-film specialty work it does not compete.

Process

Image carrier

Setup per design

Setup cost signal

Most economical range

Flexible packaging fit

Digital

None (file-driven)

File prep only

No plate or cylinder fees

Roughly 100–5,000 per design

Pouches, roll film, multi-SKU mixed runs

Offset

Metal plate per color

Hours

Low plate fee

Tens of thousands+

Cartons, paper; not film

Flexo

Photopolymer plate per color

Days

Moderate plate fee

Thousands to hundreds of thousands

Film workhorse for long runs

Gravure

Engraved cylinder per color

Cylinder engraving before first order

High cylinder fee per color and SKU

Millions

Ultra-long runs only

Screen

Mesh stencil per color

Days

Low to moderate

Specialty shapes/effects

Thick ink or rigid items

Read the table as one sentence: the carrier decides the economics. Digital prints the same file on day one; analog processes pay for tooling first and recover it across volume. Neither side is “better.” Each is cheaper in the region its cost structure fits. The practical advantages of digital printing become strongest when the order contains short runs, multiple SKUs, frequent artwork changes, or variable data. The boundary between those regions is the subject of the next section.

Choosing Between Digital and Traditional: The Crossover

The Cost Crossover (and the Three Questions That Replace It)

Every print job carries two kinds of cost. Fixed costs (plates, cylinders, press setup) get paid once per design, no matter how many pieces print. Variable costs (materials, machine time) repeat per piece. Analog processes carry a heavy fixed cost and a light variable cost; digital carries almost no fixed cost and a slightly heavier variable cost. That shape is the entire decision.

Ask for a crossover number and you will get a fight, because the honest answer is that no universal figure exists. Substrate, ink coverage, bag size, and color count all move it. What works instead is a three-question self-check that any buyer can run in a minute:

How many designs (SKUs) am I printing?

How many pieces do I need per design, realistically, for the first order?

How likely is any design to change within twelve months?

Many designs, hundreds of pieces each, changes likely: every answer points digital. One design, tens of thousands of pieces, design frozen: every answer points analog. The awkward middle (one or two designs, five to ten thousand pieces, stable) is where flexo usually prices best, and that quote is worth getting alongside the digital one.

The market is voting on this question continuously. Smithers values global digital packaging and labels at $22.0 billion in 2025, about 4.1% of all printed packaging value. Its forecast puts the share at 5.8% ($36.9 billion) by 2030 (Smithers, 2025). Within that, digital print on flexible packaging specifically is forecast to grow at an 11.6% CAGR to 2030 (Smithers, 2025). The growth is not hype; it is the cost structure above, playing out across thousands of small brands.

What “Low MOQ” Claims Actually Mean

Buyers hear that digital printing “killed minimum order quantities,” then request quotes and still receive minimums in the thousands. Both statements can be true because printing is only one stage of a finished-pouch order.

The claim is true at the printing stage: with no plate to amortize, a digital press can profitably run a few hundred pieces. The fine print lives downstream. Film suppliers sell by the roll, and bag-making lines have a physical minimum run per design. On our lines, digital minimums generally start between 200 and 500 pieces per design depending on the product, while gravure starts at 5,000 pieces. Our production FAQs and digital printing specifications separate those limits clearly.

We helped one startup launch 30 SKUs with more than 8 colors per design. The gravure route required 5,000 pieces per SKU, 150,000 pouches before a design was proven, and 240 engraved cylinders. For the 30-SKU digital launch, we used no cylinders or plate fees, returned proofs in an hour, and completed production in 8 days.

<polyline points="22 7 13.5 15.5 8.5 10.5 2 17"></polyline><polyline points="16 7 22 7 22 13"></polyline>One launch, two routes

Gravure route

240

engraved cylinders — one per color, per SKU

Digital route

0

cylinders — the file drives the press

30 SKUs × 8 colors per design · Mixed runs of 100–1,000 pieces per SKU · Proofs in 1 hour · Production in 8 days

Mixed quantities are the quiet second half of that story. One of our long-term customers combines 10 SKUs in one production window, with each design running from 100 to 1,000 pieces. An analog line cannot run that order economically because the tooling cost per SKU would swamp the order value. That is what “low MOQ” should mean: not merely a small number, but the ability to mix quantities.

Digital production can combine several designs and different quantities in one window without charging separate plate costs for every SKU.

The Decision Matrix

Order scenario

Better route

When the call flips

New product test, hundreds of pieces per SKU

Digital

If one design proves itself and stabilizes above roughly 10,000 pieces, get a gravure or flexo quote

Growing brand, many SKUs, low thousands each

Digital for versions and slow movers; flexo for volume winners

If the portfolio narrows to a few high-volume designs, move those to analog

Proven hero product, tens of thousands per run

Flexo or gravure

When line extensions, seasonal editions, or regional versions appear, split those back to digital

Spot colors or metallic effects are brand-critical

Analog (or analog + digital hybrid)

If simulated metallics and tight Pantone matching pass a physical proof, digital covers it

Serialized barcodes or variable data per unit

Digital only

No flip exists: analog cannot vary the image per piece

One honest boundary closes the matrix: digital is the wrong tool for a mature product with a frozen design and a large, steady volume. The workflow below is the standard chain from specification to delivery; each step carries one judgment that most often goes wrong.

Fix the structure before the artwork. Choose bag type, dimensions, and the film structure (layers and barrier properties) based on what the product needs: moisture-sensitive powders want a high-barrier laminate, dry snacks want less. Printing the wrong structure beautifully is still wrong.

Build artwork on the supplier’s dieline. Request the dieline template for your exact bag and size, then design inside it with full bleed and print-resolution images. Most schedule slips in digital packaging come from files rebuilt after submission.

Specify color the way presses read it. Give Pantone references for brand colors and state which areas print on clear or metallic film, where a white ink underlayer is required. On-screen color lies; a physical proof does not.

Order a physical proof before the run. Digital proofs come back fast (about an hour in the 30-SKU case above, typically within a day), and a pressed sample of your actual laminate settles color and finish questions that no PDF can. Approve the physical sample, not the screen.

Confirm the batch structure and the clock. State quantities per SKU in one order so the converter can plan a mixed run, then confirm the production window (7–10 business days is the standard digital range for flexible packaging) and the shipping mode: air by DHL, UPS, or FedEx for speed, or sea for cost.

A supplier that answers these cleanly will answer them with numbers. Before quoting, ask five questions: the true minimum per SKU, the rules for mixing SKUs in one run, proof turnaround in days or hours, Pantone matching capability, and the production window in working days. Vague answers on any of the five predict the failures in the next section.

A physical proof on the actual laminate exposes color and finish differences that a screen preview cannot reliably show.

Supplier screening checklist

<polyline points="22 4 12 14.01 9 11.01"></polyline>True per-SKU minimum

<polyline points="22 4 12 14.01 9 11.01"></polyline>Mixed-SKU run rules

<polyline points="22 4 12 14.01 9 11.01"></polyline>Proof turnaround

<polyline points="22 4 12 14.01 9 11.01"></polyline>Color system & Pantone match

<polyline points="22 4 12 14.01 9 11.01"></polyline>Production window in working days

<polyline points="22 4 12 14.01 9 11.01"></polyline>Itemized quote (no hidden plate or dieline fees)

Where Digital Printing Projects Go Wrong

Four failure patterns account for most of the pain in digital packaging projects, and each has a mechanical cause you can check for before it costs money.

The first is the minimum-order bait-and-switch, which is the marketing-versus-physics gap from the crossover section. A supplier quotes “no minimum” at the printing stage and then the material and bag-making minimums resurface in the quote. Prevention is one question asked early: what is your true per-SKU floor on finished bags, and how do mixed runs work?

The second is color that does not match the screen, concentrated on clear and metallic films. The cause is physical. Transparent film shows whatever is behind the ink, so every color shifts without a white ink underlayer. RGB artwork also converts to a smaller printable color space on the way to the press. Prevention is a physical proof on the actual laminate plus Pantone numbers for every brand color.

The third is file rework, the quiet schedule killer. Artwork submitted without the supplier’s dieline, without bleed, or below print resolution gets rebuilt, and every rebuild pushes the run back days. Prevention costs nothing: request the dieline template before design starts and submit to it.

The fourth is comparing quotes that hide different cost structures. Analog quotes bundle plate or cylinder fees and per-SKU setup; digital quotes should show none, but dieline, proofing, or sample fees can still hide in either. Prevention is demanding an itemized quote and reading the per-SKU setup line, because setup fees are where order economics actually live.

<line x1="12" y1="9" x2="12" y2="13"></line><line x1="12" y1="17" x2="12.01" y2="17"></line>Four preventable failures

1Unverifiable “no MOQ” claims — ask the true per-SKU floor up front

2Color shift on clear or metallic film — white ink layer + Pantone numbers + physical proof

3File rework — build on the supplier’s dieline from day one

4Quotes that hide setup fees — require itemized pricing per SKU

What This Means for the Packaging Business

Reread the earlier sections as a business model rather than a technical explainer, because that is what the numbers describe. Removing the plate removed the fixed cost that made small, varied orders impossible. Flexo and gravure remain unmatched at volume; digital remains unmatched below a few thousand pieces per design. The two do not compete so much as partition the market between them.

For distributors and wholesalers, the interesting fact is on the demand side. The buyers quoting ten-thousand-piece minimums and walking away are real. They are the same brands that digital lines were built for: multi-SKU product ranges, launch-stage budgets, design changes inside a year. Supply that genuinely serves them is still scarce enough to be a competitive position rather than a commodity feature. It means true per-SKU minimums in the hundreds, mixed runs in one production window, and proofs in hours.

The workable structure is therefore dual-line. Volume orders belong on flexo and gravure, where unit cost rules. Multi-SKU launches, short runs, regional versions, and serialized variable data belong on the digital line, which carries them profitably because it has no tooling to amortize. Evaluating a digital supplier means grading the capability, not the unit price. The true per-SKU minimum, mixed-run rules, proof turnaround, and variable-data support decide whether your small-batch customers get served at all.

And the partition is widening. Digital print on flexibles is forecast to grow at 11.6% annually through 2030, while analog methods grow at a fraction of that (Smithers, 2025). That means the multi-SKU segment of any packaging portfolio is where new demand will keep appearing. The suppliers and distributors who carry a real digital line will see those orders first, on their own floor or in their own catalog.

<line x1="22" y1="2" x2="11" y2="13"></line><polygon points="22 2 15 22 11 13 2 9 22 2"></polygon>Plan Your Digital Packaging Run With Us

We run HP Indigo digital presses and gravure lines in-house.
